[Metal CNC] How to Machine an Aluminum Tactical Karambit on the HiMill D1S

A desktop CNC isn't just for wood anymore. Today, we're pushing the HiMill D1S to machine high-strength aluminum — turning a cold metal block into a tactical Karambit you can spin in your palm.

I. Project Overview

Project Name DIY Solid Aluminum Tactical Karambit
Equipment Used MAXMAKE HiMill D1S Desktop CNC
Core Principles 2D Profile Cutting + 3D Surfacing + Anti-Slip Texturing + Ergonomic Finger Grooving
Use Case
EDC Pocket Fidget Toy, Desktop Art Display, Tactical Collection
Difficulty Level ★★★★☆ (Advanced: Key focus on metal cutting parameters and multi-operation alignment)
Cycle Time Approx. 34 Hours

II. Prep & Design

The key to a great Karambit design is the feel and balance. During the CAD modeling phase, we specifically enhanced the depth of the finger grooves and the roundness of the tail ring.

1. Materials List

Metal Blank: 200mm x 200mm x 10mm 6061 Aluminum Block.
Auxiliary Tools: 3D Edge Finder Probe, 4mm Collet, 3.175mm Collet.

2. Essential Tooling (For High-Precision Metal Machining)

3.175mm 3-Flute Spiral End Mill: Responsible for heavy bulk material clearance (roughing) and outer profile cutting.
2mm Bullnose End Mill (R0.3 Corner Radius): Responsible for 3D contoured surfacing of the ergonomic finger grooves.

III. CAM Settings (Machining Parameters)

For aluminum, the rule is: high RPM, low feed, shallow passes. This prevents tool breakage and gives you a clean surface finish.

1. Outer Profile Roughing

Tool: 3.175mm 3-Flute Spiral End Mill

Stepover (Ae): 1.27 mm (45% of tool diameter for efficiency & finish)

Stepdown (Ap): 0.2 mm

Cutting Feed Rate: 600 mm/min

Plunge Feed Rate: 600 mm/min

Spindle Speed: 13,000 RPM

2. Finger Groove 3D Surfacing

Tool: 2mm Bullnose End Mill (R0.3)

Stepdown (Ap): 0.05 mm (Tiny stepdown is crucial for a silky feel)

Cutting Feed Rate: 400 mm/min (For harder stock, reduce to 150-200 mm/min)

Plunge Feed Rate: 400 mm/min

Spindle Speed: 13,000 RPM

IV. Machining Process

The HiMill D1S handles both soft and hard materials with no trouble.

1.
Workholding: Heavy-duty double-sided tape + toe clamps. Machining 10mm metal generates significant vibration, so ensuring the blank is absolutely immobile is mandatory.
2.
Zeroing: Use the 3D Touch Probe to accurately set the origin. The Z-axis depth is especially critical here as it affects the seamless alignment during dual-sided machining.
3.
Layered Milling: Execute the 3D finger groove surfacing first, followed by the outer profile cutting. Watching the chips fly is the most satisfying part of the job.
4.
Texturing: Swap to the 2mm R0.3 bullnose end mill to engrave anti-slip textures along the handle, adding a rugged industrial mechanical vibe.

V. Post-Processing & Assembly

This step takes it from "machined part" to "finished piece."

1.
Deburring: Fresh off the machine, the edges are razor-sharp. Use a polishing machine or manually refine them with 800-1500 grit sandpaper.
2.
Stonewashing (Optional): To achieve the deep-grey industrial texture seen in the photos, place the finished knife in a rotary tumbler with abrasive media for 2 hours. This creates a premium, matte, "lived-in" patina.
3.
Fine Polishing: Meticulously polish the inner wall of the tail ring to ensure absolutely smooth spinning on your finger.

VI. Final Showcase: Cold Steel, Fingertip Feel

When the Karambit sits on your desk, the CNC tool marks and cold metal finish make a statement. It's not just a symbol — it's a maker's badge of honor.

Balance: The weight is dialed in — spins smoothly on your finger.
Industrial Look: Tough aluminum lines + stonewashed finish = deep tactical texture.
Ergonomic Grip: The 3D-milled finger grooves follow your hand's natural curve for a solid hold.
