Done with wood? Today, we’re putting the HiMill D1S to the ultimate test: Aluminum Milling. I used a block of 6061 aluminum to recreate the iconic "Longhorn Bull Skull."

📋 1. Preparation
Machining aluminum is a different beast compared to wood. Heat dissipation and chip evacuation are the keys to success.
🧰 Bits & Tooling
- Roughing: 3.175mm (1/8") Single Flute Spiral End Mill. (Pro Tip: Large flute valleys are essential for clearing chips!)
- Finishing: 2mm Ball Nose End Mill.

🪵 Hardware & Materials (BOM)
- Stock: 6061-T6 Aluminum. Excellent machinability and less prone to "gumming up" the tool.
- Workholding: Clamps + Double-sided tape. The workpiece must be rock-solid to handle vibrations.
💻 2. Design & CAM Strategy
This is the most critical phase. When milling metal on a desktop machine, the "slow and steady" approach wins. The design is based on the classic Texas Longhorn aesthetic with a recessed slot on the back for mounting hardware.

Step 2.2: CAM Parameters (The Secret Sauce)
Roughing Pass: 13,000 RPM | 200 mm/min | 0.1mm - 0.2mm Depth of Cut.
Finishing Pass: 200 mm/min | 0.1mm Stepover. (An ultra-fine stepover creates a pre-polished luster directly off the machine.)
⚙️ 3. The Machining Process
Eyes on the workpiece, goggles on, and let the chips fly!
- Workholding: Ensure the plate is perfectly flat and the clamps are torqued down.
- Roughing: The HiMill D1S begins hogging out the material efficiently.
- Finishing: Swapping to the ball nose bit to transform rough edges into smooth, rounded contours.

🎨 4. Post-Processing & Showcase
Raw aluminum is bright, but it lacks that "weathered" look. We used a needle file for deburring and 600–1000 grit sandpaper to remove microscopic tool marks, giving it a rugged, vintage patina.

🎉 Performance Summary
The HiMill D1S maintained a crisp acoustic signature throughout the cut. No skipped steps or noticeable chatter marks—proving the frame is rigid enough for professional-grade light metalwork.
